Engineering Projects

To get the most from one of my projects, I opted to use a universal Bosch DBW accelerator pedal. However, this pedal required an adapter to mount to the firewall.

For safety, comfort and drivability purposes, the new pedal had to closely retain the factory pedal position requiring a precise design. The firewall had extremely complicated geometry and poor access making measurements difficult.

Using the skills gained from my engineering studies, I opted to design the bracket in SolidWorks. From here I imported the design into CURA before sending the completed file to be 3D printed. After a single 'prototype' the final design was perfected and fit remarkably well.

Future plans involve investigating more long-term materials and manufacture methods with the possibility of selling the design and/or product to fellow enthusiasts.

Through this project, I applied my engineering skills to a real-world problem further enhancing my SolidWorks and problem-solving abilities.

In one fourth year subject, we were required to design and analysis a space frame chassis for a Formula student (FSAE) racecar.

Each member of the group was required to complete a design proposal in which mine was chosen.

From here I was responsible for the final design iterations and ANSYS FEA analysis.

This design was then assembled out of balsa wood at a 1:5 scale as a preliminary prototype for testing.

The model was the lightest functional design and second strongest on the day surpassing all set requirements.

Investigating Suspension Forces of a Formula SAE Race Car

Abstract

One of the most effective ways of improving a cars performance is weight reduction. The unsprung mass of an open wheel vehicle can have a large effect on its performance and handling. This mass largely consists of the vehicle’s suspension. To design reliable lightweight suspension components accurate forces must be found.

Strain gauges are a simple and effective way of experimentally validating suspension forces. However, these strain gauges must be accurately calibrated before use. This report details the experimental methods implemented to accurately calibrate each strain gauge.

The suspension members were too large to fit in the available machinery. Therefore, a short test piece of suspension tube was fit with a strain gauge and tested in a high precision tensile machine. The resulting calibration trend was compared to the trend produced by hanging weights from the same test piece.

Unexpectedly, it was found that the crude method of hanging weights was not sufficiently representative of the tensile machines results. However, it was noted that the hanging method produced unexpected results and should be completed several more times.

Additionally, a mathematical model was developed to convert the strain gauge output into contact patch forces. A second model was developed to transfer this force through each suspension component as required. Finally, the complete method for obtaining accurate contact patch forces was presented for future completion.

Unfortunately, due to major external delays, the original project deliverables were unable to be completed resulting in a significantly reduced project scope.

In addition to the capstone project, I have had the long-term project of redesigning QUT Motorsports QEV4 front upright.

The previous model used very limited data and had poor steering geometry.

The first stage of the project included the correction of bump steer and Ackerman.

The second stage of the project includes the redesign and ANSYS topology optimisation of the upright using the new force data found through my capstone project.

This project is a major design experience and will result in a real and expensive product. Apon the completion of this project, I will have gained experience in every step of the design process.
